Edit To Tape issue (only with HD)

Having an issue with an Edit To Tape with a project that's 1080i 29.97 Apple Pro Res 422 HQ.
Before I continue, here's my basic set-up:
FCP 6.06
AJA Io HD
Mac OS X 10.5.8
Sony HDW-2000
I've done this type of Edit To Tape numerous times with no issue and I just did (10 minutes ago) an Edit To Tape with a project that was 525 29.97 Apple Pro Res. What's happening is that when I click on 'Edit To Tape' it will start to initialize for a second and then disappear. So the Edit To Tape window doesn't even appear. I will try to do a 'Print To Video' but a message comes up saying that I need to close Edit To Tape first. (How do I close what's not even open?)
So I would restart FCP and try a Print To Video, where it records audio but not video. When the sequence is playing on it's own though, without recording on the HD deck, I see audio and video fine.
I am current on FCP updates and AJA updates ... I have power cycled the AJA and the Sony deck and the Mac ... I have trashed preferences ... I have checked all connections.
What am I missing???? I understand there are a lot of variables so I'm not sure if there's a more specific sequence of troubleshooting I need to do? Is there a setting in FCP that I'm not seeing?
Just hoping that someone has been through this before and knows the way out.

This may sound foolish, but are you sure your video playback settings are correct? Also, do you use the "use different settings for edit to tape/print to video" in the A/V devices tab in A/V settings? I have more than once changed the playback settings and forgotten that the different playback has to be changed independently.
Also, is your ioHD setup to downconvert or upconvert, since you were just working 525i?
These are places that issues commonly arise. Especially if your audio is getting there, but not picture.

It could very well be something foolish ... I just don't have enough experience with this yet to recognize it (as we're seeing so far).
The video settings, the FCP A/V settings, the AJA IoHD settings, are all set for the 1080i 29.97. No up or down converting.
And in the A/V devices tab the "different output", which is not clicked, matches the "playback output".
In the meantime I am scrolling through the manual of the Sony HDW-2000 also.
So many settings, so little time.

The foolishness was more in the vein that you had already dismissed, and not a slight. They are also easily overlooked items in troubleshooting.
does the ioHD have a control panel, anything similar to the kona? If it does that is were the up/down/cross conversion would be set to. It will also tell you exactly what is being sent to the deck.
You may also be having a conflict in your reference if you are using reference.

Can't say I've solved the issue yet ... but after a lot of troubleshooting, it's been narrowed down to FCP and just a random glitch in both projects.
Set up a new project with 1080i 60 Apple Pro Res Easy Setup and dropped Bars/Tone and did a Print To Tape that worked fine. Tried it again, this time dropping it into the original sequence I'm working on and had the same problem (audio, but no vid).
So ... created a new project and copied the timeline from the old project and was able to print to video!
Good enough to meet the deadline for today. Will have to do more testing tomorrow with other HD files to see if the ETT works. That's the real test.

This sounds like it could be a reference issue. Not sure about your kona but the kona 3 has a section where you can switch your reference.
Might want to try that.
