HELP!!! DSP 4.0 project won't play when burned (no issues with other projects, though)

Everytime I burn a DVD from a project i have in DSP, it plays on all but ONE DVD player that i have two duplicates of (so i know its not a developing issue with my DVD player). I've burned a number of other projects just to test if this player has issues recognizing DVDs burned from my system (1.8 Ghz G5), but its just the ONE project.
I came to the conclusion that one of my project assets was corrupt. After a number of tests, I mastered all of the MOVs that i used to encode mpegs from to DVCAM tape.....re-digitized them, re-encoded mpegs and then rebuilt the project from scratch on a completely different computer (Macbook Pro w/ same DSP license). Still having the same issue though.
The only successful burns i've had were when i deleted a track from the project. I thought that the assets contained in that track were definitely the corrupt ones, but deleted another track and replaced the original one i took out, and it burned and played again. I'm positive that this wasn't due to decreasing the file size of the DVD, b/c i've also encoded the files to bring my project size as low as 3.6 GB, and it wouldn't play when burned.
My gratitude goes to anyone who might be able to help. The DVD will be widely distributed, so it not playing on my typically reliable player concerns me. Thanks all!

The most common issue of stuttering or stalling on a consumer set top player is because the combined audio/video encoded bit rate is too high. It has nothing to do with how big your file size is: either it fits on the disc or it doesn't.
To maintain the best compatibility with different players I keep my max MPEG2 bit rate down around 6.5 and always encode the audio to the industry DVD standard AC3 file format. Since using this encoding scheme it's been a long time since I've had issues with consumer players.
Since you didn't specify in your post if your problem was specific to a certain portion of your program that's repeatedly stuttering or stopping, or it's an issue with the whole DVD I can only talk about things in general terms.

Don - Thanks for the response!
I've used the same standards for a number of other DVDs recently (compressor preset-"DVD: Best Quality 120 minutes"), and have had no problems with the mentioned DVD player playing the DVDs. This preset has a max bit rate of 7.5 though. I could try lowering to max of 6.5, but I don't know why this project would be a problem, as opposed to others i've recently done.
I've also encoded a few versions using all AC3's and am still having the same issue. Basically, the DVD (in the problematic player) sounds like its trying to load, and then ends up saying "Incorrect Disc".

[Jamie Linder]"Basically, the DVD (in the problematic player) sounds like its trying to load, and then ends up saying "Incorrect Disc". "
Okay, that helps. Sounds like your DVDs aren't the problem but that player definitely has one. It could be any number of things but the result is that particular player can't read the disc. If it was just a personal DVD or a very small duplication run any DVD-R brand that's made in Japan would suffice. But since this project is destined for wide spread use I would for sure use the best DVD-R brand on the market today, which are the Taiyo Yuden 8x DVDs. I use the Taiyo Yudens exclusively and I can't remember the last time I burned a coaster. But keep in mind that I don't exceed 6.5 max MPEG2 bit rates, either.
It all depends on what your bottom line is with your project but you might even consider glass master replication instead of duplication. Then there will be virtually no playback issues for anyone.

Don - Thanks for the DVD suggestion!
I lowered the max bitrate on all my mpegs to 6.4, and used nothing but ac3 files for audio. I wasn't able to get a quick hold of the DVD brand you suggested, but bought a few different makes/speeds of DVDs...inlcluding Sony 1-16x, Verbatim 8x, and Panasonic 1-8x. I thought that there might be an issue with using 16x with an 8x burner, although its never been a problem otherwise.
I previously mentioned that I was able to burn and play the DVD on the problematic player when I deleted one of the tracks, but that doesn't seem to be working now....at least when burning to the new discs I just purchased.
I had some co-workers test one of my burns on players they came across, and it seems that combo TV/DVD players aren't able to play it (the player i've been using at work is a combo, as well).
If anyone has any other possible suggestions, would definitely appreciate. I have a deadline of tomorrow with this project now and have just decided to completely drop it, if I can't find a solution between now and then.

How have you authored this?
Do you have a menu as first play? This is a player requirement.
A menu can actually contain video, just like a track.
Are your buttons correctly linked? Look in the connections tab.

All the buttons are linked correctly, and I do have menu for First play (containing a PSD menu). Are you suggesting that I possibly have a brief video play on a menu, before going to the PSD menu?
The buttons seem fine. I've checked them very thoroughly, and the disc actually plays fine on certain players. I posted my log from my project burn on another forum and nobody could identify any errors.
I just rebuilt the project again on a friend's computer who is running the latest FCP Studio, with latest DVSP, and the same issue happened with the disc not playing on my otherwise reliable player. I'm going to test the disc out on a lot of players, but the last time i did this, I got feedback that other players displayed an issue.

[Jamie Linder]"FYI....i'm also getting log errors that indicate that Menu buttons aren't working, when they clearly are. Such as "Menu 2: Button 4 is inactive!"."
This is what makes me think you have an authoring error.
How come this error did not come up in the log that you posted on another forum? Some players look at the structure of the DVD differently, and ignore certain directives.

thanks Alexander!
I was able to get rid of the menu button errors in my log by assigning my buttons targets of chapter markers within tracks, rather than simply the tracks themselves.
Any suggestions to get around a potential authoring error?

IMHO the connections tab is a key to DVDSP, get this down and you are home.
The UOps tab also can be weird unless you disable some (most) functions, but never by "disable all".

thanks again Alexander!
I'm going to run some tests by disabling User Op functions. Do you know which ones i might want to disable, w/o messing with the functionality too much?
Also, my disc is working fine in a number of players as far as connections are concerned, but is there anything specific in the connections tab I should look out for?

Depends on your authoring, look at the menu return and title return, these are often annoying.

Assignment errors you may have (inadvertently) made in the inspector, will show up and can be corrected in the Connections tab. IMHO this tab is largely ignored, when it is actually the best checking tool.
