How are you monitoring the video? Are the titles "title-safe?" What is the edit format: codec, SD, HD, 4:3 or 16:9, etc?

As Richard implies, AE is definitely NOT the best application to use for good-looking H.264 video. For example, you can't do two-pass H.264 compression in AE, which makes for much better-looking video.

Use Compressor to convert your HD to SD PAL as that's your edit format (and presumed delivery format). Be sure to turn on Frame Controls in the Inspector and choose Best for the quality settings.

Most of the time audio post happens after the picture is "locked." Otherwise, syncing the audio to the video (or vice versa) becomes a nightmare.

Just to let you know, my supplier agreed to replace the card and hey presto the new one works a treat... ..so far. I guess there might be a faulty batch of cards out there.
If it is a recent card you should be able to get it replaced.
