I trashed preferences, reinstalled FCP. Its a self contained QT movie file so no render files involved. Its not happening with just one file. I just can't burn any blu-ray disc from any project at this time.

H264 takes for ever (it was down to 20 hours when i quit)

I don't know exactly if that's what you're looking for, but it gets quite big when making DVDs and BDs with Encore:
user > you > library > App Support > Adobe > Common > Media Cache Files
