The first time you noticed the AVI file not working, you should have ran Windows Chkdsk utility. It may have repaired it.

Any screen shots you can provide will be helpful too. But it's totally worth a shot using Hitachi DFT. It's free from their website. You can boot to floppy or ISO CD. Run all 10 drives on the advance test.

Do you have a U320S, U320R, or U320RX system?
