If you have 16:9 menus, but the DVD display is set to 4:3 Pan and Scan, 25% of the left and right edges will be cropped off. You should design with this in mind. It sounds like this might be what's happening. If you can describe more fully what happens when played on the DVD player we can probably give you a more thorough answer.
